I need Windows for one thing only... FS2004. I have a new MacBook with an 80GB HDD. How large should I make the Windows Partition. Since it is a single purpose windows install I wanna keep it as minimal as possible to leave all the space possible for OS X.
Any reccomendations?

FS2004 (is that Flight Simulator 2004?) is around 3GB, and the minumum recommended disk space for Windows XP is 5 GB. I'd go with 10GB just to be safe.

I'd say it depends on how many third-party downloads you plan. I've downloaded dozens of planes (some for my VA,) Squawkbox, Teamspeak, and then some FS add-ons. I have a 10GB partition; it's got about 9.3GB used.
Most of the files I have on the partition are related to FS9, as it is the only application I want/need Windows for. Though, I also have Firefox, and MSN and AIM. If you're planning on downloading planes and whatnot, I'd suggest 15GB.
