I recently bought an iPod classic (160GB) and I've had to reformat it in Disk Utility 3 times in the last 6 months. iTunes reports it as corrupt and Disk Utility can't repair the volume. Each time I've had to reformat it and copy music and data back, often losing stuff I hadn't backed up yet.

Has anyone else had this kind of problem ?

Can I return it if I can't demonstrate the problem ? It's still corrupted, but I'll probably just reformat it again tonight.
