I have an 80GB and 160GB iPod Classic, the 80 is the 2007 revision, and the 160 is the 2009 revision. I've noticed the build quality of the 2009 is not as good, the seams between the front plate and the back are not close, I can see inside the unit a bit. There is also a small gap between the screen cover and the front plate, which allows dust to get under the screen.

By comparison, the 80gb is seamless and the edges look like they could be molded from the same piece, but with a different finish. At first I thought this was just my 160gb unit, but I looked on eBay and some different sites and noticed some pretty bad 2009 revisions.

Anybody here own both a 2007 and 2008/09 model to compare? I think I heard some forum members complaining about this, but it was many years ago.

Hi,
the build quality ist the same. I guess your 160GB iPod‘s battery is blown up. This might press the two halves apart.
