File won't transfer from MBP13 to SD

Hopefully someone can help.

I've used Stellar Phoneix software to recover deleted files(brilliant btw)

And I've transferred pdfs, jpeg and office documents no problem to the SD card(all less than 200MB)

The most important file is the entourage mail which is 3,688,702Kb

I have the SD card formatted to FAt32 and it reads as having a capacity and available space as 3.78GB(disk is completely empty)

When I try to transfer the file the folders transfer but not the data

do I need a bigger drive?
