I tried 4GB and it ran out of space despite the fact InstallESD.dmg says it's only 3.76GB.

I agree same here.

BTW, you might be able to get away with a smaller stick if you use Apple's method that requires downloading a bunch of stuff during the install. I prefer not to do this but I've heard ppl got away with even 1GB sticks if they used Apple's "approved" method.

That's because it's a compressed disk image. Expanded, it's 4.23GB.
