I fear that if I decide to go with iPhone 6 PLUS, I may have to return it, if I find it too big.

Thankfully Apple.com has a good return policy. However, the sim that comes in the 6 Plus would obviously take over my account. If you make a return to Apple.com, do they let you keep the sim to put back in your old phone?

If you have an Apple Store close to you.
You can always go in and do the exchange as well.

It says for purchase made via apple online store - you must return by shipping it (can't go to physical apple store).

So how would this work if I choose the wrong size?

-Can I order a new one before I send them the old one back (although I guess my carrier wouldn't let me do that)?
-Or I can stick the SIM card in my old iPhone and use it until the replacement one comes (or do I need to go to my carrier's store to do this?)

Not sure, I think you need to bring to carrier to switch phones? I had to do that with AT&T when my wife and I swapped iPhones.

Although maybe you could just call your carrier?

I don't see why you couldn't stick the sim in your old iPhone if the same size or you have an adaptor. Then once back at Apple, wait on the upgrade to become available again. This is what I was references in my question.
