awesome, that's what I am hoping. was worried with my luck i would somehow wind up paying the whole cost of the replacement (though i guess that never happens if you have applecare+).

Nope, and the hold on your card is taken off when they receive your defective product, not when they inspect it (if they do)

A refurb Series 4? Do they exist already?

Yeah. All the watches that people opened and returned within 2 weeks of buying and all those with defective parts are available for Apple to use as refurbs (after fixing and/or replacing components).
 
There are refurbs that are not sold to the public, they held in inventory for replacements.

There hasn't been enough time for the returns to go through the refurb process... Those "refurbs" are actually new items in a different box until true refurbs start coming back from the factories.
 
Well, they fortunately received my old watch today, and based on the repair status it basically looks like they just automatically close things out. Language seemed to suggest they hope I am happy with the replacement and that's that. Still a hold on my card at the moment, and not sure if they may come back and charge me $69 or something. New watch sitting at home waiting for me to activate it. Might give it a few more days until I see the hold on my card drop and see if I get any more communication from them.
 
My replacement has a very tiny chip on the screen. Do I just call Apple and explain and see if they’ll send another out?

Take a picture, they might request to see where the damage. And yes, they will issue you another replacement if the damage was caused by them.

Thanks, they're sending me another one. I will carefully document the damage just in case, but the rep made it sound like the process would be the same as the previous express replacement, i.e. they will just consider it case closed as long as they get the other watch back. It's a super small chip, but it's definitely there. I actually had to speak with two people, and the second rep had to consult with someone else because she said she hadn't seen this problem (damaged express replacement) in her 5 years. Go figure. There were some other very very minor little issues with it, but I was happy to ignore them...until I discovered the screen issue. She asked if I could take pics and send to her first, but she skipped past that when I explained I was at work and didn't have the phone with me. If a second replacement comes with any issues I will just live with it as long as the watch works fine. Too much trouble to keep going through the process (even though Apple is great and makes it easy), and having that big hold on my credit card. I've also had the watch for almost two years and don't really care as much as I would if it were a brand new watch.

It is definitely interesting how they make the screen. There does appear to be two layers that are fused together where the screen curves, and a very clear seam. Don't know how they do that with sapphire and the touch screen. But that's precisely where I saw a little chip on my old watch and where the chip was on the replacement.
