I bought Airpods for my wife last spring and she loves them and uses them all the time. I bought a pair for myself over the summer, and while I use them, I've always been frustrated with them because they always become loose and I have to pop them in again every couple minutes. I just figured I had ears that were sized differently than for whom the Airpods were designed.

Then recently my wife put mine into her ear and said, "These keep falling out. They're bigger than mine." So I tried hers and voilà! They fit perfectly and never became loose. The size difference is of course not apparent to look at them, but there definitely is a difference.

I wonder if it makes a difference that I ordered hers from Apple, but mine from Best Buy.

Has anyone else experienced this?
 
There should not be a difference. However, if you feel there is one, use a Caliper to measure certain aspects between devices. If there are differences, then, yes, a size change happened or a production defect.
 
I doubt it, I'm sure these things are machine manufactured with exact precision. That's not to say there may be a slight defect in one but that would be very rare I think.

Intereting. I don't believe Apple has made any adjustments to their AirPods that would be in different sizes. The only thing I can think of would be if one set of the AirPods uses more adhesive, which perhaps makes them imperceptibly larger.
