Solution!
Hey everybody,
Like many of you I have had my share of problem in the ringtone department, all is not lost however. I am using Windows by the way.
My set up:

iTunes 7.5
iPhone 1.1.2
That's all you need....oh wait you need your song too (Don't!!!)

Here's what I have been doing, and it has worked every time (at least the last 10 time I have tried).
First get your song, trim it to less than 30 seconds. My 30 second song was always in mp3. Now open this file with itunes, and convert it aac.
The aac file should be directly underneath (it was for me) the original file (in iTunes). Right click on the converted file (they both will have the same name) and click on get info. A new box should come up, now on the bottom you should see the path, right click on that path and click "show in windows explorer"
Now you should see you file, it should have a .m4a extension. Zip this file. Now go back to itunes and delete both of your files, the original song and the converted song.
Go back to windows explorer, and unzip the zipped file. Now change the name from m4a to m4r. All lowercase.
Double click click on the m4r file, and iTunes should pop with your ringtone should appear under the well, the Ringtone tab.
I am going to skip the steps for the sync part (if you need that, let me know)
Now sync! You should be good to go, if not, let us know!
